Custom Zebra Handheld Scanner Application for Warehouse Operations

Overview

A high-throughput warehouse operation required tighter control over on-floor processes. Existing workflows relied on manual entry, inconsistent scanning behaviour, and informal workarounds that led to errors, mis-picks, and reconciliation issues. We built a custom application deployed directly onto Zebra handheld scanners, enforcing correct warehouse workflows and integrating with central systems for permissions and control.

The Challenge

The client needed to:

  • Eliminate manual data entry on the warehouse floor
  • Enforce correct process flow for operational tasks
  • Prevent users skipping steps or working outside their role
  • Centralise permissions without redeploying devices
  • Provide immediate feedback to reduce scanning errors
  • Traditional off-the-shelf scanning apps allowed too much flexibility and did not align with real warehouse processes

The Solution

We delivered a bespoke Zebra handheld application, backed by a web-based management layer.

  • Deployed directly onto Zebra scanning devices
  • Barcode-only input — no manual entry allowed
  • Task-driven workflows with enforced step order
  • Users locked into active processes (e.g. picking, goods in)
  • Manager override required to exit or reset a process
  • Built-in support for locate stock, picking, goods in, scanned loading/despatch verification
  • Audible feedback for scan success/failure
  • Haptic feedback to confirm actions without visual checks
  • Immediate validation to prevent incorrect scans
  • Permissions managed centrally via a web application
  • Role-based access to warehouse functions
  • Changes applied instantly without redeploying the app
  • Full visibility of who did what, and when

The Result

  • Significant reduction in picking and loading errors
  • Improved compliance with warehouse processes
  • Faster onboarding of warehouse staff
  • Reduced reliance on training memory and supervision
  • Clear accountability and audit trails
  • By forcing correct behaviour at the device level, the system removed entire classes of human error rather than trying to detect them later

Why This Matters

This project demonstrates our ability to build device-level applications for industrial hardware, design systems that enforce process, not just record it, reduce operational risk through UX and workflow constraints, and integrate warehouse hardware with modern web control layers. If your warehouse relies on 'doing it right because people remember' — that's a systems problem.
